Continuous Composites Wins Navy Contract for Embedded UAV Power Systems

The U.S. Navy has awarded Continuous Composites a Phase II Small Business Innovation Research contract to integrate electrical conductors directly into load-bearing UAV structures. By replacing traditional wire harnesses with 3D-printed conductive pathways, the initiative aims to simplify drone architecture and enhance repairability in demanding field environments.

During the program’s initial phase, the Idaho-based company successfully co-printed copper wiring and fiber optics within fiberglass-reinforced panels. Testing confirmed these additions maintained the structural integrity of the composite laminates, proving that load-bearing components can simultaneously function as power distribution networks. This development marks a transition from printing static structures to manufacturing parts that possess built-in operational capabilities.

Over the next 30 months, Continuous Composites will focus on scaling these conductive pathways for higher capacity while ensuring rigorous electrical isolation. CEO Steve Starner noted that the technology enables a new class of multifunctional systems, moving beyond basic additive manufacturing. Following the research period, a one-year option allows for a full-scale system demonstration, potentially accelerating the deployment of modular, easily maintainable drone platforms across Department of Defense fleets.
